STEVENS, subcontracted by Bechtel, utilized Robotic Total Stations and Carlson Earthwork Software in conjunction with on-site engineering and third-party soils testing to excavate, backfill, import and export 260,000 cy of material, place storm drain piping and structures, road beds and utilize existing recycled concrete and asphalt to stabilize parking and laydown areas.
All local, state and federal permits regarding environmental protections were in place and observed allowing for minimal environmental impacts. Sediment control and erosion best management practices were followed prior to and monitored during construction. All local, state and federal permits regarding environmental protections were in place and observed, allowing for minimal environmental impacts. Sediment control and erosion best management practices were followed prior to and monitored during construction. Heavy equipment used to accomplish the project included CAT excavators, over-the-road dump trucks, backhoes, D8 dozers, rollers, graders and lull forklifts. Every precaution was taken to promote on-site safety including daily and weekly safety meetings, equipment inspections and daily excavation inspections prior to the beginning of work. The expertise of the on-site crew working in conjunction with Stone and Webster’s engineers allowed for continuous excavation and backfill without neglecting safety or quality of work. All local, state and federal permits regarding environmental protections were in place and observed, allowing for minimal environmental impacts. Erosion and sediment control was installed and maintained prior to construction, during construction and after construction was complete. Heavy equipment was used — including CAT 740 articulating dumps, CAT excavators, CAT rollers and CAT backhoes. Every precaution was taken to ensure the site was safe for heavy equipment to cross the existing pipelines using engineered air bridges. These bridges were installed prior to earthwork activities in locations which allowed for a continual flow of traffic. This made the excavation and backfill activities most efficient. The knowledge and expertise of the on-site team, as well as the cooperation of the client, allowed for excavation spoils of pad one to be transported to pad two, and immediately placed for backfill. On-site third party inspectors worked hand-in-hand with Kinder Morgan and STEVENS to verify that all project specifications were either met or exceeded.

STEVENS has performed piling on both large and small projects. These projects, ranging from sheet piling, used for a simple earth barrier or shoring, to miles of H-piling, used for structural foundation support, have all been successfully executed by STEVENS.
STEVENS was subcontracted by Fluor to execute the largest H-pile project, Cold Mill at Sparrows Point in Baltimore, Maryland. This project safely drove over 290,400 linear feet or 55 miles of 12 x 55 H-pile, using four pile driving rigs and four splicing crews. Approximately 5,280 sticks of H-piling were spliced at 2,640 individual locations with an average pile length of 110 feet. STEVENS was able to accomplish the piling in less than five months. At that time, this was the largest piling project on the east coast.
STEVENS completed other challenging projects at ATI’s Electric Arc and Reheat Furnaces. While driving sheet piling at ATI’s Electric Arc Furnace, STEVENS was dealing with limited head room. Poor soils were a concern while placing sheet piling at the Reheat Furnace. Public roadways and local authorities were additional obstacles that were present. Driving forty-foot sheet piles with only sixty feet of headroom and limited turning radius against the public right-of-way were obstacles that STEVENS’ project team was able to overcome by drawing from their years of experience to safely and efficiently complete the project.

STEVENS Engineers & Constructors were under two large contracts to install civil foundations at the ATI Brackenridge location when they were granted a third contract to conduct much of the site excavation. This site was particularly tight due to a new HSM that was being built in an existing facility surrounded by the town of Brackenridge.
STEVENS excavated down approximately three feet below the sidewalk, then drove 700 feet of SKM – 22 sheet piles along the road and 400 feet along the existing buildings. This was completed using two 80-ton with 100 feet boom conventional rigs. As the piling was going on, we moved a total of 70,000 cy of dirt, installed 30,000 square feet of sheet pile, put in the storm water pipe and demoed 10,000 cy of concrete all within five weeks. Working first shift only, along with the piling rigs, we had two 50-ton excavators, one 38-ton excavator with a hydraulic crusher, a 50-ton excavator with hydraulic hammer, a 38-ton excavator, a rubber tire hole, two D-6 dozers, two 30-ton art dump trucks, one road sweeper and 15-18 dump trucks on site.
This job was extremely tight and congested. STEVENS’ ability to self-perform at this type of work, under these conditions, especially considering the sheet pile, promotes the full benefits of safety and efficiency that we constantly realize within our projects.

Location: Brackenridge, Pennsylvania
STEVENS Engineers and Constructors was heavily involved in ATI’s state of the art HRM located in Brackenridge, Pennsylvania.
While primarily based on two large civil foundation packages, STEVENS was also required to excavate an area roughly 300’ wide x 1,100’ long x 20’ deep. STEVENS demoed more than 17,000 cy of old foundation, as well as installed more than 1,100 pounds of sheet pile along with the installation of numerous deep man hole and 36” concrete storm pipe.
At the end of the project, STEVENS had formed and poured more than 89,000 cy of concrete — including embedded metals, anchor bolts and elevated slabs. All of this was done throughout all four seasons, and on an extremely congested site.

STEVENS has been involved in numerous environmental projects in the power industry, including Scrubbers.
One such project was at PPL Brunner Island, where as a subcontractor to Shaw, STEVENS performed 36,500 cy of excavation, 8,000 LF of “H” piles (subcontractor) and 10,500 cy mass pours of foundations.
One of the unique challenges with this project was a specific requirement of 72-degree Fahrenheit temperature for all mass pours. During mid to late August near Harrisburg, Pennsylvania presented a challenge within weeks, due to the temperature regularly rising to the 90-degree Fahrenheit range.
STEVENS utilized many of its resources to complete this project. This started with establishing our own batch plant on site, following by chilling aggregate and substituting ice for water and scheduling the pours to start in the evening and run throughout the night. We had to inject liquid nitrogen at the pour site to meet the 72-degree requirement.

On this wind farm, STEVENS formed and poured 61 octagon shaped foundations in the mountains of West Virginia. Over a 14 mile, 18’ wide one-way access/exit road, with approximately 15-degree grade, STEVENS poured mud matts ranging from 25-50 yards to establish grade.
STEVENS would later install 22 tons of rebar and 10,000 pound bolt cage using 40 ton and 60 ton hydraulic cranes. Then using a 1100’ belt conveyor, they poured 250 cy of concrete, followed by another 30 cy for the pedestal. This was a difficult job, performed mostly through winter months.

While primarily based on two large civil foundation packages, STEVENS was also required to excavate an area roughly 300’ wide x 1,100’ long x 20’ deep. STEVENS demoed more than 17,000 cy of old foundation, as well as installed more than 1,100 pounds of sheet pile along with the installation of numerous deep man hole and 36” concrete storm pipe.
At the end of the project, STEVENS had formed and poured more than 89,000 cy of concrete — including embedded metals, anchor bolts and elevated slabs. All of this was done throughout all four seasons, and on an extremely congested site.

One of the unique challenges with this project was a specific requirement of 72-degree Fahrenheit temperature for all mass pours. During mid to late August near Harrisburg, Pennsylvania presented a challenge within weeks, due to the temperature regularly rising to the 90-degree Fahrenheit range.
STEVENS utilized many of its resources to complete this project. This started with establishing our own batch plant on site, following by chilling aggregate and substituting ice for water and scheduling the pours to start in the evening and run throughout the night. We had to inject liquid nitrogen at the pour site to meet the 72-degree requirement.

STEVENS used our heavy rigging experience to set a compressor building, control building, gas compressor, electric compressor, electrical room, barrel tank, glycol regen skid, cooler units, methanol tank, lube oil tank, flare stack, knock out separator, pig receiver, sug catcher, tank farm, pipe rack and individual supports throughout plant. Our sister company, CDMG, was assigned the process of piping, designing and checking the layout of the equipment being done by a civil engineering firm. We were hired to perform the foundation installation and stoning of the site. We installed 41 tons of rebar, poured 1,420 cy of concrete and stoned the site with 1,800 tons of limestone installed over geotextile fabric. We performed all on-site excavation and spoil removal. We placed rebar, installed concrete forms, set the templates and anchor bolts, as well as placed and finished all concrete. The concrete was placed either out of the truck, or, at time, we would have to utilize pump trucks. We did all the site layout for forms and anchor bolts. Once the foundation forms were stripped we would rub the concrete, backfill to below grade, we installed geotextile fabric and then installed a 6” stone base.

A third project well worth highlighting is the #2 Slab Caster Upgrade at ArcelorMittal Indiana Harbor West Facility.
During five months in 2016, STEVENS made extensive modifications to existing foundations. Our crews performed heavy rigging followed by precision level and alignment of a new slab caster along with refurbishing equipment from the tundish down to the cut off the machine — all with minimal engineering. Most of the piping for the new spray chamber, water, grease, air and hydraulic we field routed and installed “as built”.
All of the work was performed over multiple shifts, working more than 70,000 man hours without a single safety incident.

On this job, the OEM performed a 3rd party check, and the client and OEM signed off on the alignment before STEVENS grouted the equipment in place.
All of this work was performed under a very stringent schedule. Work was coordinated with scopes being performed by piping and electrical contractors.
With over 80 craftsmen working two ten-hour shifts, seven days a week in the second phase of the project, STEVENS finished ahead of schedule. Once the power was connected, all the equipment came online seamlessly.

PROJECTS
Location: Weirton, West Virginia
As is often the case, there is much more to a “pre-engineered” building than the building itself.
In the case of Precoat Metals, the scope included providing the geotechnical reports, foundations, storm water, electrical, HVAC, and fire protection as well as obtaining all permits. The storm water piping consisted of 1000 lineal feet, crossing under two roads, to a retention pond.
The civil concrete included spread footers and grade walls and 23,000 square feet of floor slab poured to an FF 50/FL 50 finish specifications. This finish was critical to the owner’s plan to use remote controlled fork lifts for coil storage.
The building itself was 140’x120’ with an offset 70’x70’ attached by 2 tunnels 20’x20’ connecting the finishing line with the shipping building. The main building was 35’ high at the eave and 40 feet high to the ridge. The building also included 5’-0” skylights. The side walls consisted of 20,000 square feet of siding panels with 6” insulation. The building was covered by 23,500 square feet of standing seam roof, also with 6” insulation.
All work was performed to the owner’s satisfaction in terms of quality and schedule and cooperation within their operating facility. Most importantly, ZERO recordable accidents.

Utilizing our temperature-controlled 32,000-square-foot fabrication shop, STEVENS can fabricate piping systems from very large to very small. We have the latest pipe fabricating technology and tooling, state-of-the-art cutting and welding equipment, and a host of mandrel benders. We can efficiently turn out 10,000LF of fabricated pipe a month, complete with all quality control and adherence to applicable codes and national standards.
STEVENS also has complete hydrostatic testing and documentation in place and in-house chemical cleaning and flushing, and protective coating capabilities.

STEVENS has performed several projects for MarkWest.
At their Midpoint Compressor site, near New Milton, West Virginia, our work started with a separate order with our wholly owned subsidiary, CDMG, performing all of the pipe design. That was followed up by our fab shop, fabricating and shipping all of the spools as well as the slug catcher.
On-site, we performed site excavation and spoil removal. We placed 1,700 tons of limestone over a geotextile fabric. STEVENS performed all layout, including anchor bolts and installed more than 1,600 cy of concrete foundations and slabs encasing 110 tons of rebar.
With foundation, anchor bolts and pipe racks in place, STEVENS proceeded to rig and set the three compressors, set and grout all equipment skids and tanks and then install and test all large and small bore piping. Much of this was done in the middle of winter.

A third project well worth highlighting is the #2 Slab Caster Upgrade at ArcelorMittal Indiana Harbor West Facility.
During five months in 2016, STEVENS made extensive modifications to existing foundations. Our crews performed heavy rigging followed by precision level and alignment of a new slab caster along with refurbishing equipment from the tundish down to the cut off the machine — all with minimal engineering. Most of the piping for the new spray chamber, water, grease, air and hydraulic we field routed and installed “as built”.
All of the work was performed over multiple shifts, working more than 70,000 man hours without a single safety incident.

With a strong understanding of the proposed task at hand and the leadership and thoroughness to follow through, STEVENS Engineers and Constructors will safely and efficiently take on and accomplish jobs that other companies will not even consider.
At STEVENS, we are committed to getting the job done no matter what it takes. One outstanding example of this commitment is the repair of a 32-inch cast iron underground water main. This pipe had been leaking for such a long time that it had created a lake where fish were actually living. To make matters worse, the repair required the closure of a refinery and two steel mills. Despite these challenges, we successfully completed the repair, ensuring the safety and reliability of the water supply.
STEVENS developed a plan, secured the material and equipment necessary, and installed a double 30” stopple that isolated water roughly an eighth of a mile away. STEVENS then drained the lake and installed a custom fabricated set-up of conversion couplings to splice in a piece of standard 30’ steel pipe to the cast iron and correct the problem. All work was completed from start to finish in less than a week, with only 48 hours of interrupted water service to the facilities.

STEVENS Engineers & Constructors fabricated and installed almost 40,000 LF of stainless piping between two new continuous casters in Northwest Indiana. STEVENS was able to complete this work, from material procurement to machine start-up, in under three months on a brand-new caster, by utilizing our bending capabilities and our Tip-Tig welders.
On an existing caster, we were able to complete the work on an upgrade outage of Molds and Oscillators in 10 days. This pipe varied in size from 20” all the way to ¾” while the material ranged from carbon steel to 316 stainless and in-schedule from standard to XXS. All this work was performed to B31.1 code with we
ll over 2,000 heli-arc welds. Throughout this entire job, STEVENS did not have a single rejected weld.

Over those years, we performed numerous day-in-day-out maintenance repairs working with INDSPEC engineers and maintenance departments. We coordinated our work with operators/product schedules.
In addition, STEVENS helped, sometimes with CDMG engineers, to develop large capital projects, including preliminary schedules and budgets, working with INDSPEC to have proper permits issued on a timely basis.
Some of these large projects include:
Foam house installation
A 30’x45’x10’ clock building with a poured built-up roof
Included tie-ins to their underground fire loop and a new distribution valve system
Ether extraction/explosion walls
Other major projects included:
The Copeland reactor rebuild
Five mixer replacements
Carbonated liquor tank build and install
These projects included an extensive lock-out, tag-out, and try-out programs.
Large demolition of process equipment
Extensive repair and placement of client foundations
Engineered lifts and heavy rigging of large tanks and meticulous alignments of motors, pumps, and process piping
There was an extremely challenging job that required us to demo an old existing block process building and rebuild it with new explosion-proof materials, with minimum downtime in a very explosive environment. STEVENS successfully completed this job with zero accidents or near misses.
